Been There, Done That... Yeah if something gets up ther into the rubber boot on the CV joint then you can pretty much write it off. I was lucky enough to find a good used unit for less than $100 and I was able to install it myself - took a couple of hours but now that I know what's going on I could do it in probably 45 minutes. Good thing is you can remove it and drive safely in 2WD without it until you get it replaced. As far as good replacements, there have been one or two members that got theirs re-built with u-joints, can't remember how much it was but it was around the cost of a new unit.

I can't remember who did it but, they got their shaft from Tom Wood's Custom Shafts (http://www.4xshaft.com/index.html).

The problem seems to be with the weak/thin boot not with the CV itself. So if someone can make a stronger/thicker boot that would cure the problem?

I have a Tom Woods front drive shaft. I will e-mail you a pdf document on it if you e-mail me at wasatch@utahbroadband.com. It will give you all the information I have. Note, my rig has a manual transmission so there may be slight differences in shaft length, don't know that part.
