Ol' Penelope has 220k kms up here in salty Ontario. She still has lots of life in her yet, but the rust is getting worse and worse. I have major work to do to her undercarriage. Previously, the stock 3rd brake light was faboolously repaired by the previous owner with some grey gunk, possibly rtv?? The light hasn't worked for the three years I've owned it and it had started to look like the rust was getting worse.

The weekend challenge. Rotted out roof around the 3rd brakelight.

Getting started - my right arm was pumped for 6 hours...

Getting curvy - this was tricky...I used a small curved dolly, a 2x10, a 12" roller, end of the vise with different profiles etc, lots of different shapes needed to get it just right.

Pretty close - I think I did another hour or so of hammering to get it just right.

Mine sadly is just as bad as yours. Planning on cutting one in the jy and using it to make the repair. I wonder why they rust in that spot

I think they rust because there's a tab on each side of the light that rubs the paint off and it goes from there. Cut my tabs off back in 2010 and no issues since.

Thanks man, same thing I thought. It was actually my wife's idea to attach with screws rather than welding. :mrgreen:

I thought about that, but this was funner. I sealed it profusely with permatex automotive sealant - I forget the exact name, but it goes on like runny silicone, then hardens up like epoxy. It needs paint on top for proper UV protection.

Yeah, I dunno. What tabs you talkin bout, Willis? For mine I think it just seeped past the crappy seal around the light as well as seeping into the seam where it is spot welded along the edge of the back window. Both corners of my roof were done too. I did the right side last year, but had to give some attention to the LHS this time.

My KJ is 15 years old and has sad for years right on the west coast(sat as in storage when on deployments for 2 years) and all over the rest of the country were salt is used heavily in winter and no hint of rust in that area or any other in fact besides the normal surface rust on bare metal.

I was however smart enough to prevent any type of rust formation on the roof area back in 2002 when I bedlined the whole roof.

Cool - I only bought this a few years ago, so the rust was already well developed and not well taken care of.
