So I finally manned up and tackled the CV/Intermediate shaft noises and vibrations last weekend. I don't know what I was afraid of! A very easy job to do with the right tools (I love the air hammer, I need to get me one of these badasses), and a morning free.
The intermediate/CV joint had been making a racket for about the last 25,000 miles. Getting some bad vibes around 50-60mph, and occasional thumping at low speeds and when the suspension would cycle deep. I brought it to the dealer 2 times for the problem when I had the Jeep in for other repairs, and they never found anything. Surprise Surprise! :-)r Granted they never pulled the joint apart to inspect the intermediate shaft. SO anyways, I bought the new CV from CV's Unlimited and I confirmed the correct length, and were remanned OEM CVs. The Intermediate shaft from Erics Automotive via Ebay.
There was a lot of rust at the CV/intermediate shaft joint, and once I cleared the suspension and pulled it out, the intermediate shaft had the telltale signs of stripping the splines out. There was a decent amount of wiggle when the whole unit came out rusted together. Using the air hammer I was able to break it free. This is what it looks like!

congrats on the fix bud. I have a issue with my truck making a wicked noise now. hopefully I'll find/ correct it when the new lift goes in. Should have said something though, i woulda came by and lended a hand/ tools/ and i could have seen how it's done haha

Thats what Rachael and myself did back in December in her garage, changed the CV and Intermediate shaft.
Extremely easy.

How was the intermediate shaft when you pulled it out? Didn't you have a few problems with yours when you did it? I remember us talking bout it and I guess that's why I was a wimp about changing it out by myself. Very simple job once a few tricks are learned!
Sorry no invite fellow lost crew, I was using my friends garage with all the fancy tools out in Suffolk county. Next time fellas!!!

The issue I had was actually putting the Frankenlift back together, nothing with the CV/Intermediate Shaft.

It was pretty bad as well, I didn't have any pics of it.

OK! So I have developed a new problem with my CV. I'm on a drive to Ohio, check under the jeep to inspect the underside at a rest stop. I see a small amount of grease on the inner CV boot. I know we took special care not to pinch the boot, but it seems there is a pinhole in one of the folds. It only leaves a small amount of grease from an 800 mile drive, so it's nothing to worry about yet. I'm just dumbfounded that I have a boot puncture an I don't know how?! I've read a lot about the aftermarket boots being lesser quality than mopar. You definately feel a difference in the makeup of the material. But why do they sell these boots on the aftermarket shafts if they suck so bad? It's a remanned shaft, and a lot of people use them with no issues. For now I have some rtv on the pinhole and it seems to be holding up. Stay tuned!!!

I think the after market boots suck. But I'm no pro.
People say they haven't had issues with the after market boots, more power to them.

When I put my CV in I know for sure I probably tore it. But you're the second guy in two weeks complaining about a 'pinhole' tear in the boot.

You can always do what I did.. (Obviously if you enjoy your health and your KJ, dont..)

A little gaffers tape, a couple of zip-ties and some heavy duty plastic.....

Dean, that is some nice Macguyver engineering! If the grease starts getting bad, then this is what I will have to do. Drove 300 miles yesterday and no grease yet. Maybe my rtv patch will hold up till we get back to NY so I can either get a new axle or buy a new boot! Dean- did you just buy a new boot and get it put on, or a whole new cv axle setup? I know the axle is still good, but I've been reading abou replacing just the boot and seems like a big job because you have to separate the cv joint, and I'm not sure if I'm capable of taking it apart and getting it back together correctly. But I also don't wanna have to buys a whole new axle, when this one has under 3000 miles on it when I'm back! Jeeps!!! Mo problems, mo money!

The RTV will probably hold up for a while, just keep checking it. As long as you don't drive through thick mud or deep snow, I think it will stay.

I defintely think you should replace it with the Mopar OEM boot. (Much thicker)

That's what I did.

I had someone replace it ($$$) for me, it was winter and you're right about the level of difficulty, I wasn't sure I wanted to attempt that.

I'm sure I might have been able to do it, but I didn't want to be without my jeep if I couldn't.

cool deal dude. The CV half shaft is not that hard to do. you just need time and the correct tools. and beer will help. I have torn mine apart MANY MANY MANY MANY MANY MANY MANY times. YEP 7 times.
The dealer will not take your suspention apart just to check your CV. they will only do it if they can see actualy damage to it. it is not worth their time to trouble inspect any issues that will take time to take apart. I can take my IFS apart each side in less than 15 mins. Im a F-BOMB Pro at it. I can do it drunk, stupid and naked HAHA

It seemed to only thump at low speeds and turning the wheel. And when I was doing 50-60 mph on the highways. Was noticeable in the steering wheel at high speeds. Your Libby has more miles than mine and it seems to be a common problem, so I'd suspect it to be the intermediate/cv connection in the axle. Is it more noticeable on the passenger side?

$100 for the intermediate shaft from Erics Automotive in jersey. And $120 for the CV axle from napa. Plus you get some back for the core.
