I deleted a post here because I was embarrassed about not trying hard enough to find the front differential pinion seal. Finally found AutoPartsPrime.com and ordered the part. They have their parts described succinctly and published the dimensions of the actual part, not the box it comes in like all the others. They also have reasonable shipping rates.

Previously I had ordered and received a "Dana 30" pinion seal but it wasn't the right part; the ID was too small. That stopped me right in my tracks while finishing this front differential job.

Thanks anyway WWDiesel for looking up the right part. I did find it earlier, but that company would not ship to Hawaii.

AutoPartsPrime.com whom I had such great expectations for, just informed me my order has been cancelled. The reason is the order is voided because the seal is backordered with no ETA by the manufacturer.

Update: Some progress has been made, even the face of problems.

Thursday (9/15) our oldest daughter died suddenly. She was only 47. Her health was not great but still it was a deep stab in the heart. :dead:

Sunday (9/18) I resumed working on the beast to occupy my mind, and made some progress. The pinion seal has been here for a week or more so it felt good to get it installed. It's the correct seal this time. Need to order the correct and new pinion shaft nut as this one jams up and will not crush the spacer. It's almost home, just a tiny bit of play on the pinion yoke end.

Good news is that installing the 0.006" shim under the pinion gear did the trick. Reinstalled the carrier assembly with the original spacers and the gear lash is 0.006". After adding 0.008" shim of carrier bearing preload on the ring gear side, gear lash was reduced to 0.003. I'm completely happy with that. :BANANA:

Progressed further by installing the half shafts and both of those went in nicely. However, I ran into a very embarrassing problem. Turns out 3 months ago I installed the lower ball joint on the driver's side upside down !! :banghead: I wonder what I was thinking !! ...or smoking !! I did not take a picture of that because I wanted everyone to have a hazy mental image instead of a clear real image. :oops: Pulling that new ball joint out and reinstalling it correcty consumed the next 3 hours. The problems were my ball joint press is not exactly the right one, although it gets the job done. Secondly, I removed the silicone grease boot on the lower ball joint to remove the ball joint, and reinstalling the boot was a great deal of joy. Working 8" off the ground upside down was a real treat. Finally figured out how to manipulate the key-ring style boot retainer and got the little beast on.

Progressed still further by installing the wheel hubs, which look i-stinking-dentical on the outside. Driver's side went on nicely but the anti-lock brake wheel-speed sensor would not go in. Looked at it many times but that didn't help. Finally noticed that the right-side speed sensor is cylindrical and the left-side is square. I'll take some pictures later. I didn't notice anything on the outside of the wheel hubs, but there is clearly a right-side hub and a left-side hub.

Attempted to put the left-side hub on the left side but is binds before getting fully seated on the axle shaft spindle & spline. Full daylight was gone by now and the dim light of dusk was gaining on my. Put away my tools and called it a day.

An evening beer tasted real good.

Thanks for the condolences, it's been a rough time. Sorry to hear about your losses too. Diving into work and into the Jeep help keep my mind busy.

Finally got the beast back onto all fours and moved it around the driveway. Can again park both the Liberty and the Ranger under the same tarp & pole garage cover. Only 1 thing keeping it off the road -- a new pinion nut. It will arrive soon.

His blew up 11 months ago and he's just now digging into it with the help of a local repair shop. Oddly enough, on the same day that the last picture came in from the spacecraft that slammed into the asteroid's moon, here is also a picture of his engine...

Are you going to break your other engine? Looks like Jon will want a piston/rings/liner/rod & a head. Hopefully the crown of that piston is not holed so the bottom end will not be full of junk.

Over the years, I have taken the other engine apart. Also, in repairing my own engine, I have accumulated a few extra parts. He needs one complete sleeve, piston, wrist pin, con rod, bearing which I have as extras. Not sure of the micrometer measurements that will make them usable for him. He will have Darren the local machinist overhaul the engine, so I'm sure Daren will make good choices.

Got the new front pinion shaft nut and it went on perfectly. Tightened enough to stop the bearing slop, then 1/16-turn further.

Now I have to bleed the brakes. Just ordered a Motive 0101 Universal Power Brake Bleeder to push all the old fluid out and replace with new.

Finally got around to bleeding the brakes. This $60 tool make brake bleeding REAL EASY. The universal connection to the master cylinder was a too difficult to align perfectly to the master cylinder, so I cut the clear tubing and connected the hose directly to the master cylinder cap. Had just enough brass plumbing parts laying around to make the connection.

Filled the pressure container with half a bottle of new brake fluid and pumped it up to 30 PSI. As normal, started with the longest brake line and bled out any bubbles. It is slow, because feeding pressurized fluid through the master cylinder means using the tiny refill hole within the master cylinder as the path to the brake lines.

Moved to the next longest brake line and continued. Got to the shortest brake line and felt good. Went around one more time just for good measure.

Afterward, I plugged the new hole in the master cylinder cap with a spare bolt and nut. Brakes are perfect now.

Thanks for showing me the Jeep/Mopar adapter. Even though this is closing the barn door after the horse got out, I ordered just the cap adapter for $17. It comes with the adapter and a replacement cap.

Since I already drilled a hole in my cap, this is a good deal at $8 per piece. I have a Ford Ranger and my wife's Ford Fiesta. If I have to bleed those brakes, I can order the Ford adapter caps next.

Noise in front axle or 3rd member - removed loose chain in transfer case.
Rebuilt engine - replaced #3 cylinder, piston, valves, head repair. Removed EGR.
Sheared bolts on TC. Replaced flex plate, TC, bolts.
