Hello I hope this is in the right section. I have a 2005 Liberty CRD. I bought it in December running very poorly. After doing research I decided it must have broken Rockers/Lifters. So I proceeded to remove the the "Valve Cover" haha LOL to find 5 broken Rockers. I replaced all 16 Rockers/Lifters, did a timing kit, Water pump, thermostat and all new glow plugs/Relay. Started it up and it runs way better however there is a knocking sound that is inconsistent with load and higher RPM's. After 1/4 mile I bring it back down to the shop and am trying to figure out where the sound is coming from. It dies and when I go to restart, it sounds like the starter is not engaging the flex plate. I proceeded to remove the starter only to find that I can spin the Flex plate with only one finger. I then removed the transmission. Found all of the bolts that hold the Flexplate to the crank had broken. I then found new 10.9 bolts looked up the torque spec in Alldata "42ft lb" put everything back together Still have the knocking sound and a quarter mile down the road I'm stuck along side the road ''Same thing''! Then ordered up 12.9 cap screws. I did some testing and found I could torque them to 60ft lb! SWEET! I just started it up this morning the noise is still there and will get worse the more I run it. So I shut it off. Any Ideas would be greatly appreciated.

If it's transmission related I'd suspect flex plate bolts that are too long for the application.

That was something I checked. There is 50mm total in depth and I used 40mm bolts

The crankshaft/flexplate/bolts issue is one problem, for which I have no answer. But I suspect there may be another problem having to do with WHY there were broken rockers/lifters. Could it be that this vehicle broke the timing belt, accounting for the rockers/lifters?

the funny thing is that the timing belt was not broken. It definitely had some miles on it and it was tight

Any chance the pin to hold the crankshaft timing at 3 o'clock (MILLER TOOL VM.1089 2.8 LITER CRD DIESEL TIMING PIN) or the 6MM allen wrench got left in the engine/transmission hole?

If it was forgotten at the end of the timing belt change, that might account for the flex plate.

So - something back of the flexplate (torque converter, transmission) is dragging enough to snap those bolts?

If you replaced the bolts, the torque plate must have appeared to be unbent... ?

yeah it looked good. I even used a stone to smooth out and remove any burrs or imperfections on all surfaces.

You suppose there's anything like the torque converter, or a bad valve-body causing abrupt shifts, that could cause enough of a bind or jolt to shear those bolts?

Notice any hard shifts, clunks, or jolts that could explain the bolts?

Also check your rear upper and lower control arms - if they're far enough gone the pumpkin can rotate forward/backward and cause grief with u-joints.

I can have it in neutral and it will make the noise if I hammer on the accelerator peddle. However if I give it fuel lightly and slowly bring up the RPM's. It will not make nearly the knocking noise and almost not be there at all. I can put it in drive and push the accelerator peddle to the floor. Once the RPM's go over say 2000 It will go into Limp mode and have no power. I then shut it off and restart with good power.

Random thoughts that may or may not be useful:
1. broken rockers=engine out of time either because someone did not do the TB job correctly or because the belt jumped a tooth which has happened. Given that the engine was out of time can I assume you put it back in time (cam pins and flex plate pin) when you did the TB job and that you hand rotated the engine 3 times and rechecked time before buttoning things back up?
2. was the knocking present before the TB job?
3. did you feel anything odd when you manually rotated the engine per 1 above?
4. I wonder about air in the fuel head and/or a bad injector. Funky fuel delivery to the cylinders has been reported to make knocking noises if I recall correctly.
5. broken ceramic glow plug tip banging around in cylinder?

I do have the lock down tools. I checked the timing again after the bolts broke the second time, everything was fine. The knocking was present before the TB job. Thanks to everyone who has looked at this post and thought about potential problems.

When it goes into limp mode - have you been able to read any codes?

Might yield a clue...

the only code p0610 control module -vehicle options error. I just removed the transmission the bolts looked good. Installed new bolts from the dealer and got the torque spec from the service department. I can ease into the pedal and bring the RPMs up slowly everything sounds good. If I hammer my foot to the floor it sounds like a rod knock. Is there something else that can cause a loud rod knock like knocking sound?

Air in the fuel or starving for fuel. Change fuel filter first and bleed good. Hope that solves your problem.

Ok, I just replaced the fuel filter and nothing changed. I did however notice that when I give it fuel in neutral and rev it up it builds a lot of boost, probably 10-15lb. Any ideas?
