I never replied to finish the story! Finally got a headgasket and put it all back together some time ago! Seems better on the low end now, and doesn't leave clouds of black smoke like it did. I'll sleep easier knowing the exhaust valves are all new too. Seems to run and drive good, only problem is the issue I was hunting when I started this project.
I'm getting a whine from the turbo around 1800-2200rpm. It sounds exactly like a squealing serpentine belt, but does it with or without the belt on, and pulling the vacuum hose to the turbo immediately stops the noise. Putting the old turbo back on didn't solve it (that's what I was supposed to be doing when I started this whole project). So two turbos, same problem. I almost think it's an exhaust leak, could even be a boost leak. Kinda regretting not replacing the manifold to turbo gasket now... Seems to run great and builds boost fine, so I don't know. Turbo down pipe seemed kind "floppy" when I went back in to make sure I'd got it and the egr tube tight, so I'm wondering if the flex thing has failed. Next time my garage is free I'll do some more investigating.
Thanks to everyone for the help getting her back up and running!
Very interesting.... I had a very similar noise on my CRD - it turned out to be the exhaust manifold gasket itself, up against the cylinder head. It was leaking from the #4 cylinder, and making a squealing noise b/c the leaves of the gasket were acting like a reed from the pressure. Removed everything, cleaned with a wire wheel, replaced a couple studs and drilled / timesert socket on one that had pulled the threads, and it hasn't made a noise since.
