Its made mostly of 3/4" EMT Conduit, and the two main cross bars are 1" square tube steel. Some hook shaped conduit clamps are welded to the end of the square tube. I had to heat and bend the hooks to form them to the shape of the factory roof rails, then I dipped them in Plasti-dip. The hooks rest on top of the rail and underneath is a small tab that tightens up and keeps the rack from flying away.

I made a similar rack for my Isuzu years ago, with expansion metal as the base and used 1/2" conduit. I didn't even bother making the second layer, since the 1-layer platform was sturdy enough to support my 220lb. weight! I was pretty amazed.

Anyway, it looks like you cared more about your welds and appearance than I did. Nicely done, indeed.

How did you make the bends in the steel tubing? did you use a bender or a vise? I just want to know because I'd like to fab something like that up myself...

It looks very professional. I can't see the welds though but from the photos you provided, it looks professional. If you sold it-you could probably get $200-$300. Great looking rack.

Excellent attantion to detail on that fab. Great looking roof rack.

I assume since it is EMT you used a pipe bender. How difficult was it to weld to the EMT?

I bought the 90 deg. bends and welded them to the straight tube. inside of that connection is a treaded coupler, so it's pretty strong. All of the welds on the EMT we smooted to make it look continuous. Welding EMT conduit is simple if you sand and clean the area. I appreciate the comments on detail and craftsmanship. Five years at a school of architecture tends to make one pay attention to detail like you life depends on it.

Aw, cmon, get Pixeldzn to flange up a sticker with white letters (your trade mark?) and stick it on that bar beneath the lights. Very nice rack. :D
