Built this yesterday afternoon:

cut the 20 ga stainless to size, file the edges thoroughly (~$50 Cdn for a 55x22" piece)
BFH the edge while clamped to a solid piece of wood
drill some holes for the hinges and for the cable to attach
thread the 1/8" aircraft cable through the holes in the gate ($30 for 100 ft)
bolt on the hinges (had them already)
install some self-threading screws (had them too)
polish with emery paper if you want
done!

We have a metal windscreen that we will use to protect the wiring while we use the stove.

I still plan to add a small piece of angle underneath, and/or a third hinge. Leaning towards just adding the angle.

You will notice a bent wire clip at the top that holds it closed that I made with two sets of pliers. To stop the whole thing from rattling while driving, we have a blanket sandwiched in between, but you could easily add some dynamat underneath.

Could you still do this with the interior panel installed?
I have a piece of 1/2 inch thick plexiglass that is just the right curve in it to match the panel, so was thinking of using it

You can do anything to a jeep, Tom :)

Seriously though, you'd have to drill some holes for the wire to pass through to attach to the metal of the tailgate (instead of the wire weaving through the panel mounting holes) and for the hinges, but I'm sure it could be done. Just need to check clearance with the door gasket, the hinge bulge, and the cargo shelf, if installed.

I was trying to figure out how to keep the panel on but possibly cut out the hinge areas , hole for the cable etc
Have to look at it some more again
Had it planned out for the 04 for several years, never did it, now looking at the 03 and thinking I should just do it! :ROTFL:

Tom, I think cutting a small slit for each side could definitely work for the hinges, or an upsidedown U-shaped or L-shaped bracket to attach the hinges to. Depends on how you prefer it to work/look.

From the side of the hinge, the asterix is the mounting bolt to the metal, the top/bottom of the U goes through the plastic slit.

You would just have to check clearances with your cargo shelf -if installed- since you would add the thickness of the plastic interior and the plexi to what I installed.

i dont know where the pics went but i helped a fella with nitro do something similar, we used aluminum tube to create mount standouts with a bolt through it so it was like..

bolt head | 3x3 square plate with a hole through it | the door frame steel | 3x3 steel plate with hole | washered nut | aluminum tube with pretty thick walls | hinge then the lock nut

we found some firewall gusset laying around the shop that we fit over the aluminum tube after we put the door interior panel back on to cover up the fact that his hackjob of aligning the holes for the tube in the interior panel ended up egg shaped lol.. just put a few dabs of black RTV on the back side of the gusset as "glue"

then for the latch when it was in the up position i put a hole in some stainless and tied a knot in a piece of bungi and used two rubber screw on stool feet to give the shelf something non rattley to tension against when it was up

That sounds much more solid than what I currently installed, but I plan to beef it up.

For now, it works well for what I designed it for, but more mods are always in the worx. ;)
