Ken,
If your wanting an axle that is stock width then it isn't a bad start. You will need to replace the axle shafts to be able to use the 297 instead of the 260 u-joints. You could use stock axle shafts or aftermarket shafts that would then be stronger.

Can any other D60's fit in a KJ besides a 70's ford 250 D60 rear, and a 70's ford 350 HPD60?

The Ford HP60's(through the '80's) is the only HP60,no choice really if you want a HP axle.There are other front D60's but they are all low pinion and most will be passenger side drop that can not be used in a KJ.You also have to really watch out with the rear D60's also,many are not worth the scrap steel.

The other D60 that has not caught on yet is the Dodge out of 90's & 2000's trucks. They are drivers side drop too.

Rear axle is more open. And you can use a D60, 70 or the 14 bolt from a Chevy. If you follow Extreme 4x4 on Spike they just built a 14bolt front axle. It really isn't that hard to have an axle retubed. So you could do a drivers drop with a 14 bolt. But again the bad thing is that they are low pinion axles.

With today costs for used axles that may cost too much and need more repairs than you can think it is better to just build your own. You can get a Currie center section or any other manufacture for under $1,000.00.

Another rear axle to keep a look out for are D70U's,D70 strength but with a smooth bottom with more clearance.They are mostly found in the '80's E350's,most also have 35 spline axles while some have 32 spline axles.

It wasn't until 2002 or 2003 I think that Dodge went to the AAM axle.
What bad have you heard about the AAM axles? I have only heard good.

They are super beefy axles and cheap to build but unless you are running 42"+ tires you will severely regret that big axle back there,even if you shave the 1" off the bottom lip you will be dragging that diff across everything and hanging up big time with 35" or less tires.

The unit bearing might be weak on the nose of a truck with a Cummins or Navistar diesel but I willing to bet they would last longer on the nose of a Jeep. Also you can get hub conversion kits for them if you HATE unibearings. And ARB is making lockers for them. I am not sure if any other locker manufacture is.

I have a buddy who owns a shop in Southern Washington. He and I are talking about an SFA using Spider 9's and some Hummer portal boxes. That way I could run some larger tires without a huge lift. The spider 9's (Ford 9") will allow for some really high ring and pinions (for strength) and with the 2 to 1 conversion of the portals you can dial in your R&P for whatever tire you choose. I need to keep my overall number on the high side because of the diesel engine.

For what its worth I'll be running a South American TJ HPD44 front axle (driver's side drop) with 4.56 gears and an OX cable locker (30 spline Alloy Chromo shafts in it). The rear will be a LPD44 (out of a '87 XJ) with 4.56 gears and a cable driven OX locker (33 spline conversion and big bearing kit performed on it too).

can Ford 8.8's fit in the KJ? They seem pretty cheap to buy and rebuild the whole axle

Yep,most even have the speed sensor already,not sure if the Ford speed sensor will work with the KJ's system though.

I do not know if the sensors are the same size(hole in the diff) or the same depth,then you got the teeth count on the tone ring that will be different between the 8.25 and the 8.8 but that can be calibrated.
