1=Mounting i think i found on a search..If you have a "New" idea let me know
2=Minimun metal size. Being that i am replacing a plastic face, how can i keep the weight down?
3=any issue with just unplugging the airbags?

for mounting look at arb bumper and detours backbone threads

if you want to keep weight down you could try to keep the size to a minimum or a tube style bumper maybe

i would leave the airbags alone

Thanks for you input DirtyKK (excellent write up on your install!)
I should have been a little more clear:
#2- What "thickness" of steel would be the thinest that should retain shape and form, but keep weight to a minimum. (1/8" , 3/32, gauges?) Think low weight copy similar to the ARB design with a few tweaks.
#3- does adding a bumper interfere with the sensors, and operation of airbags? Basically am I going to be setting myself up for a false depolyment?

Airbags are operated by an inertial switch.

(for example: I went over a railroad crossing fast enough to get air. and when I came down, I came down a little heavy on the front wheels and it tripped the sensor enough to make the light come on, but the airbags did not deploy.)

as far as thickness. I personally wouldn't go any thinner than 3/16ths if you wanted to retain any kind of durability and not have to rebuild the whole thing every time you hit it on something offroad.

The mount should be 1/4" thick if you plan on it being structural for recovery.

If offroad durability is not a concern to you, you could use any thickness you want.

The Jeep wrangler bumpers are basically a piece of sheet metal bent into a channel.

At absolute minimum I would use 1/8"

Thanks for the detail. I want it to hold up somewhat, but am not concerned about dings. I was looking at copying the mount specs from DirtyKK's info. Now to start peciling and planning how to pay for it!

TR uses 1/4" channel steel for the mounting, pretty sure ARB's is 1/4" too, i think my TR mounts are 4"w 1/4"T in the rear and 3"w 1/4"T in the front, structural is 1/4" skin is 3/16" and structurally braced

that's the lightest i'd use, properly constructed and properly mounted, should an accident occur.. at least you'll have a bumper for your new jeep still

Shipping was like $65 from rusty's, they were having a sale, so the bumpers are probably more now. Great bumper though.
