Yes, you must upgrade to a heavier gauge of wiring.

X2

Look at it this way, the manufacturer is going to figure out the gage of wire that will handle the load with a safety factor, then design the wiring harness to use that. If you're going to exceed those design limits then you need to go with a larger gage wire. I think Kugellager has a thread where he did that and used something like 12ga wire. I'll see if I can find it.

I've been told this about everything: "you change one thing, you're gonna have to change another". It applies for some of us who have lifts (I got Al's a-arms). I plan on getting four Hella 500s and want to get the 100w bulbs, but I was told I'd need to upgrade almost everything else, like the relay, wiring, fuse, but at least not the switch.

I just rewired my 10 lights because I don't like wiring harnesses.

I used 12 guage wire for each pair on the same 30amp relays that came with the lights.

Some are 6 are 55w, 2 are 100w, 2 are 130w. even the pair of 130w lights generate no heat on a single strand 12 guage wire.

If the stock wire coming out of the harness is 12 guage, I wouldn't worry about replacing it. even 14 guage might be ok.

See the 'Custom Light Bar' link in my Sig line for details. I have 4 Hella 500's with 100w H4 bulbs in them and I wired everything to handle it.
