What exactly breaks on them?
Is the reinforcing strap the only cure?

IF it's the housing that brakes, would extra large, as in built up, welding seams help out?

Check this out, has pics and an explenation of what broke. Aside from the reinforcing coller, I'm not sure what else can be done to it. I imagine it's basically just hard to overcome the fact that the Dana 30a is aluminum.

Thanks for the link. Interesting. It seems like there should be something out there that would work as a substitution from a junk yard. Why they would use aluminum is beyond me. I guess, weight and $$$.

Al of www.jeepinbyal.com had his beefed with additional aluminum webs while he had it out, I haven't heard of him having any problems since. Check with him for info, he's running larger tires than the rest of us also.

It's not so much the fact that the diff is aluminum, it's more due to poor engineering on Daimler-Chrysler's part. Mark William's and others manufacture a 9" Ford aluminum third member that is used in applications with over 1000 ft/lb of torque.

Hmmm,

I noticed that the 30a uses 75w-140 and doesn't give the 75w-90 as an optional gear oil like the 8.25 does.

Could using 75w-90 help relieve some of the pressure on the diff and maybe, just maybe, help it stay together?

I sent off an e-mail to Dana for suggestions. IF they answer me I'll post it.
