Your CV's may not be bad enough yet to make noise when no power is sent to them yet.I'd be checking to make sure 4wd fully engages and the front driveshaft CV joints are still good.

have you looked at the front driveshaft yet to see if the rear boot is gone? Was under mine 2000 miles ago to change oil etc, it was OK , checking it over last night and the boots pretty much gone and I can see the bearings, So if its been a while check it right away, easy to pull it out if its bad

Go offroading... light trail whatever.. go up a hill with in in 4wd. if it clicks from the front. its most likely your front cvs, it could be one or two.. I just replaced mine.

Im familiar with the bad cv noice... :?

My KJ is making the same rattle noise when I put it into 4 wheel drive. Noise is most noticable going up hill. I hung my head out the door will my wife drove and heard it coming from the front drive shaft. I found that the drive shaft has a torn boot where it connects to the transfer case. I also found play in the shaft which is making the rattling noise. It only makes noise in 4 wheel drive becasue that is when the shaft carries a load. In 2 wheel is spins free. I researched this forum and found it to be a very very comon problem. The shaft needs to be replaced. I plan on ordering a Tom Woods front drive shaft.

Yesterday I pulled out front drive shaft and you can see the torn boot. I held the CV joint down and quickly twisted the shaft back and forth with my hands. I got the same rattle noise as I did while driving in 4 wheel drive.

I posted up about a loud clicking noise that I only heard when turning left. Took the passenger side suspension apart and found nothing wrong. Put it all back together and Ive not heard anything in over a year??

I check that little boot on my front DS every oil change. Still looks brand new. :)
