hey guys... while working on my car today I noticed black soot by the seam of the muffler. I figure a little jb weld might get me a couple more months, but is just a "patch." I am also moving to Hawaii and don't want to pay a fortune for parts and labor over there. It looks like now is a good time to deal with the problem.

I want something that is really easy to bolt on with no welding required. I also would love to see some MPG gains. Is there a good solution out there that meets these needs. Did a quick google and forum search already...

You don't need a muffler, Straight pipe it.

Better check your State laws before you do something like that.
You don't want to have to do it over again.

Yes, some power and slight mileage increase. Replaced CAT with stright pipe, reused tailpipe as it was ok... :SOMBRERO:

Same here, reused tailpipe welded to straight pipe that connects like stock at the flange behind the cat. Slight increase in power and mpg, not appreciable louder, in fact my wife didn't notice the change and she typically notices.

I would not remove CAT "can" because it could be a problem at state inspection. Several have "cleaned" it out (about $200 of material inside) but GDE insists that there is no performance advantage to this. Muffler can be eliminated.

Any exhaust flow restrictions removed on the exhaust side of a diesel motor increases performance! On my Dodge I got a 5 inch turbo back exhaust system.
But as Doc stated, if you have inspection requirements, you may not want to remove CAT. We have no inspections at my location.... :JEEPIN:

I'll leave to others to speculate on the merits of opening up the exhaust, I know it works on gassers but I don't know about diesels, and simply note that the narrowest point in the system is right where the exhaust meets the turbo outlet followed by the point where the exhaust pipe curves back to the rear of the vehicle and then the exhaust, IIRC, flange. If you are installing a new muffler you probably won't find an exact fit and welding in a short piece to get rid of that restrictive muffler flange probably is a good idea.

What I can say for sure is that if you remove your CAT do not discard it. Local regulations may change, your location may change, or you may sell to someone in an area that needs the CAT even if it's gutted. There have been 2-3 forum members who found themselves in desperate need to a CAT that they had previously disposed of.
