For what it's worth:
1. something about greiswig's picture doesn't look quite right for the referenced sensors on an 05, at least it doesn't look like the ones on my 05 perhaps because the picture is so close in that I cannot see the surrounding area. On my 05 there is a sensor, similar to the forward one, that screws into the fuel rail and if my notes are right that's the fuel rail pressure sensor 515963AA or Bosch 0281002534. However, a) I cannot see the ridges on the intake elbow which should be below that sensor and 2) the MAP sensor does not plug into the fuel rail like this one appears too although the place it plugs in may be hidden under something, in my case it's a wire loom cover but mine looks different. As I understand it this sensor tells the ECU when there is enough rail pressure to "fire" the injectors; low pressure or bad wiring or bad sensor = no fire.
2. the sensor at the back end of the rail is if my notes are right the fuel rail or fuel pressure solenoid/valve 5159964AA or Bosch 0281002705 that dumps excess fuel back to the tank. It's my understanding that the plug on this sensor is identical to the one on #4 injector such that they can easily be confused if the #4 injector loses its label; switching these plugs = no fire. Similarly bad wiring or a bad sensor dumps fuel too early = no pressure = no fire. My first bet is you have swapped these electric plugs
3. after opening the system the rail should self bleed after a few crank cycles and fire just fine. If you want you can pop the #3 or 4 injector fuel line and bump the starter a few times to partially bleed the rail. I don't know but what your in line pump might just push enough fuel thru the CP3 to do this on its own.
4. there has been at least one recent report of no fire being due to a bad/sticking injector dumping too much fuel back into the return which IIRC = low pressure = no fire. Look around for the post as it's not hard to measure the relative amount of return.
5. lots of forum debate about "timing" the CP3; I have no opinion but I do think it's worth marking the CP3 pulley teeth and adjacent cover so the CP3 stays as "timed" as it was when it left the factory (i.e. stays in the same position relative to the cams and crank). While there is a "timing" mark I have no clue how to "retime" the pump if it or the cams/crank get moved during the job you just did UNLESS when you started you did so with the pump timing marks lined up but that happens only every 3 engine revolutions.

Best I an do for now.

This is an '05 Limited. I'll take a look at that 06 FSM today and see if they changed color codes. But from the sound of things, I have the right connectors on the right sensors, so something else is wrong.

Here is a link to the diagnostic and wiring info for your code. Hopefully you can determine the failure mode after running the tests.

I have the Week's intake elbow on it, and the wiring loom plastic is hiding the MAP sensor itself in that picture. MAP sensor is mounted directly to the intake manifold, and the connectors on that little sub-loom are for the MAP and that FPS. They are very different connectors and can't be mixed.

Yes, same connector as the injectors. I did scratch "IIII" onto the fourth injector connector, and there is even enough of the label there to make out the words "INJ" and what is likely a 4. Add to that, all the color codes on all the injectors match up with what is in the '05 FSM.

But the colors on that rear connector do not match the FSM. If that item at the rear of the rail is the "Fuel Quantity Solenoid," the FSM calls for it to have BR/LG and BR/YL wires. Mine, however, has DB/DG and BR/RD.

I went ahead and picked the #1 injector line yesterday, since the engine seems to tilt back and that should be near the high point. I got a clean piece of clear PVC tubing and put that over the compression fitting, put the other end into a plastic bottle. I cranked the engine for about 8-10 seconds, and watched fuel creep slowly into the tube after only a few seconds. There was no gush or anything as I had expected there might be. I reconnected that line and tried cranking again, but still got no attempt at firing.

That seemed like very little fuel volume. On a 1/4" ID hose, I'd say I filled about 5" of it over the course of around 5 seconds. Is that normal for a high pressure/low volume pump?

I had seen that thread, and put that in the back of my mind as a worthwhile test should I start to get symptoms. I suppose this is possible right now, but given that the injectors were running fine when they were removed, it seemed unlikely that sitting sealed on a shelf for the past month would cause one or more to go bad.

That's a lot, and I do appreciate it. I may break back in and put the fuel pump back where I saw it when I pulled the timing belt off, but...to me there is clearly something wrong besides just fuel pressure. The fact that I got a P0192 code before I had even cranked it, and can readily replicate that same code without cranking (just ignition on) tells me that something else is askew. I may have a pressure issue as well, but if the ECM isn't trying to fire the injectors because of this code, I can bleed the system til the cows come home and it won't do any good. Similarly, if that code is making some regulator stay open or something, then I won't get pressure in there until I fix the code issue. Does that make sense?

Again, THE 2006 KJ FSM (on the Colorado website) HAS 2.8l DIESEL ENGINE DIAGNOSTIC AND TROUBLESHOOTING PROCEDURES - 2005 FSM does not

Critical DTC's do not self-clear when failure is corrected - clearing the fail code must be done with a scan-tool, or the ENGINE WILL NOT FUNCTION - anything to do with the EMC's injection and timing system MUST BE MANUALLY CLEARED TO RESUME ENGINE FUNCTION - DTC reoccurance after repair attempt indicates not repaired, try again

All DTC's are logged into an archival area for reviewing - some non-critical DTC's will self-clear, but cannot reset the archives - scan-tool is required

4-wire MAP sensor in the intake manifold is shown in the pic peeking out from under the end of the uncovered plastic harness tray

Yes, I'm piecing together critical pieces of the various manuals, thanks to you, GDE, and others. Should prove very helpful. I am using a scan tool, but and it is registering as having erased the codes. But they immediately reappear. I suppose it is possible that this particular scan tool might not be able to "reach" some codes.

In none of the documentation that I have seen has my computer been able to locate P0192. P0191 and P0092 yes, but not P0192. I have looked in both years' FSMs and in the diesel powertrain "Diagnostic Information and Procedures" document.

Look in the FSM's for the DODGE RAM CUMMIN(no g, eh)S CRD - DTC lists are near identical, including those omitted from the KJ CRD FSM's

Ignore the DTC numbering system in the '05 KJ FSM - just search the '06 KJ FSM INDEX for fuel pressure sensor\rail pressure sensor, noting the listed DTC, section (9) and page number - use that listed DTC to find the wiring page and diagnostic page for item of interest in the '06 FSM

Dunno why they did not simply use the already-established DTC's from the BOSCH ECM in the big RAM's - guess it musta been like TEXAS INSTRUMENTS, thinking they were gonna dominate the pc industry like they did with the digital watch and calculator industry, early-on - try to find a TI pc, now-a-days, and you'll get squat -

Loyalty to all things Texas notwithstanding, serves 'em right, IMB....................

Well, all the Cummins lit I can find points to "P0192 - fuel pressure sensor low input." If so, that should point me to the right wire to look at, and I should see 5V there. I guess that would also explain why the code goes on before even cranking. Here's hoping.

Didn't have a picture - but the no start after engine work - sounds like galatron

and the comment was just
Quote:
The No. 4 injector and the PCV on the rail have the same connector

http://www.lostjeeps.com/forum/phpBB3/viewtopic.php?p=723561#p723561

as to P0192 - had that as part of an air-in-fuel leaky connector -

mine didn't cause any real problems - started okay did kinda go into a limp mode but I could clear the code and it would run fine

That could be what was in my misty memory banks vis a vis cross-connectorizing, as the injectors have 2-wire connectors, as does the Fuel Pressure Control Solenoid screwed into the rear-end of the rail manifold

That is true. But as I've said a few times now, that hasn't happened in my case.

I only had a little time to check the FPS last night with my Fluke meter. All tests were with the harness unplugged from the FPS.

Ignition switch off, measuring resistance between harness pins and battery negative:
1 - .6 ohms
2 - 5k ohms
3 - 2.9k ohms

Resistance between pins on sensor:
1-3 - 23k ohms
1-2 - 3.5k
Did not measure between 2-3

Voltage on harness pins, measured against battery negative:
1 - 0.015V
2 - 5.00V
3 - 5.00V

So it looks to me like I do not have an open circuit or a short to ground. I don't know if those are good readings for the FPS or not. I'm still wondering if there is air in the pump, rail, or both, many if the ECM looks for some minimum pressure in the rail before the engine is even cranked?

Ok, my recollection is that the buggy did not light off because a) i had the labels come off the harness in the cold and I had the connectors wrong at the back, and then b) i had a lot of air in the lines.

I bled the system through line 1 several times and after I got ALL the air out, she lit right off.

If you certain that the plug is right, I'd keep bleeding it.

Thank you. I'm curious...did you happen to check for engine codes when it was not firing up? What is throwing me for a loop is that it would have this P0192 code before it ever even cranks. That is what made me think that I needed to fix that first, then bleed if necessary. But I guess I may have to try the shotgun approach for lack of a better one: bleed everything, plug in the grill harness, and if necessary put the fuel pump back on its witness mark.

Update: it runs.

I spent more time this evening trying to bleed the HP section of the fuel lines. 10-12 seconds of cranking with a line unhooked as well as the cam position sensor, followed by 10-15 minutes of cooling for the starter. Satisfied that I still wasn't seeing bubbles, I hooked the CPS back up and cranked it for awhile. It fired up and idled beautifully. Ran it for just a bit, not even up to temperature.

So that is at least indicative that the fuel pump needn't be indexed in order for the engine to run.

BUT...I am still throwing the same P0192 code. Immediately and consistently. Along with the P0073 code because I don't have the grill hooked up.

So, next course of action, I guess, is to get that hooked up and see if maybe a full harness gets rid of both codes. If not, I guess I'm down to checking the injectors for excess bleed flow, and the sensors.

Cool!

WRT the fuel pump, I am told that indexing the pump correctly will improve your fuel economy. Opinions vary on this. I'd ask Green Diesel what they think. WRT codes, no advice on that, sorry. I am sure somebody else can chime in on that........

Even the manuals give mixed messages about it, but in general I think what they say corresponds to what I would describe as logic: the role of the pump, sensors and fuel solenoid is to maintain available rail pressure. So I don't see how indexing would influence that in the least. The role of the injectors and timing impulses is to release that pressure into the cylinder. So I strongly suspect that any allusion to the idea that timing the pump would increase fuel economy might be an urban myth. I'd love to see data or even logic to the contrary.

It has to be of emminently greater importance on the 6-cyl CUMMIN(no g, eh)S engine and later V6's with 360/6 injection sequence of 60-120-180-240-300-360 - 3-cyl CP3 pumping pulse is 120-240-360, which could conceivably cause some co-event commotion in the fuel rail

Anyhow, my bad on the rail bleeding mis-info causing lost time - your head gasket thread subject plainy indicated complete aparting of the fuel injection system, which would require full bleeding of the system, yet I was addressing partial disassembly which would require little-to-no bleeding - feel free to ignore that earlier input

I was also mis-thinking some other fault becuse mine starts and runs with same DTC, which, due to not currently working on the KJ, I have not as yet solved - even gots a new not-installed FPS on the table, just waiting for cooler weather to rejoin the fracas

So, congrats on your perseverance in moving to the next stage
