I had the exhaust done just before OldNavy's GTG. It was done from just off the Turbo flange back. I maintained the CAT, Flex Pipe, and Muffler and added a polished exhaust tip. Everything is 3". The CAT is a 3" hiflow Diesel Cat and the muffler is a 3" in/out 24 " Magnaflow straight through to keep it quiet. And yes the 1000 mi. round trip to OldNavy was quiet. The system was fabricated by Todd Fisher's "Grand Muffler" in Marietta, Georgia. I can't imagine any DC dealer having a problem with this or the emissions folks either.

This is the head pipe
Image

We used band clamps as there is no restriction and should I ever want to take it apart to realign it will be easy
Image

The diesel Hiflow CAT doen't look any different on the outside and the silver colored paint is to prevent corrosion
Image

3" flex and the SS magnaflow muffler. Every thing was tucked up and clearance remained the same as stock. I have a rattle can to spray on the rust and will kill it. I just need time to do it.
Image

This was the most difficult part of the fabrication so there was plenty of clearance
Image

And the exhaust tip.
Image

We spaced the tip out and down a bit so the exhaust didn't discolor the paint on the bumper. As you can see I need to wash the bumper from the build up from the stock exhaust.
Image

If any one wants to do this Todd and his crew will gladly fix you up. Lifetime guarentee.

Any noticeable changes in performance...turbo spool up faster...better mpg...ect...you know the drill :P

The only issue you might have is with inspections in some states. The stock cat has to be retained for the first 50,000 miles even if replaced...but you will probably be fine.

Turbo spools quicker. The stumble coming off idle and hitting WFO is much reduced. I don't think anybody will know the difference in CATs unless they had a stocker next to it. I don't even think about it. I replaced my Marauder's exhaust when it had about 3K miles on it and it included hiflow CATs. I put the whole Kook's system on it with the SS long tube headers.

I am welding up my own in 2.5" and was debating keping the stock cat or not.

I will call and post tomorrow. The biggest restriction is just before the front of the muffler it looks like it necks down to 2.25".

if the dealer would not get all butt-hurt about warranty issues I was going to make a new down pipe and run nothing but pipe all the way back
no cat, no muffler.....maybe a shiny tip :D

Bear in mind this was tried on TDI's and you will not believe the noise level that
cat keeps from happening, so be prepared for a pretty good in cab noise it does
make a bit of difference.

The factory two bolt flange, just behind the cat, necks down to about 2.25. I want to cut this choke point out of my Dynomax.

If they ever start marketing the kit, I'd buy in a heartbeat (for a reasonable price)!

Nice job! But it wouldn't pass the mustard in VA. This place is crazy about exhaust! I was thinking about buying some property in NC just so I could tag my truck down there.

For noise? It has a cat and a muffler. Who is going to know the difference between stock and that exhaust. Just wondering, not trying to be a trouble maker.

On my CRD, I don't think there is 2dB difference between the stock system and my Dynomax. The turbo soaks up most of the noise. I have a Flowmaster on my Blazer that is a bit louder than stock. All the inspector has ever said is "Dang, for such an ugly truck, that thing sure runs nice" That muffler has been on there for 7 years.

My friend does not sell CATs over the counter so to speak. To much government hassle. Sorry.

Why wouldn't it? The places I've gone to for safety/emissions don't know enough to notice that kind of thing.

BTW, what did that set you back?

I didn't mean the replacement of the muffler was against the rules in VA. There are a number of replacement mufflers that are legal to use. I was really replying more to usmcdoc14's post about straight-piping it. Sorry for the confusion.

But, I have been told that replacing the stock Cat with a higher-flowing one is not legal in VA. I don't know the truth of that statement though. And, like you said, most people doing the inspection wouldn't know the difference anyway.

I don't want to post the price as most will think it is to much and I don't want to put up with all the BS about it. I will PM you if you really want to know.

Yeah, its technically illegall to mess with the emissions crap, specifically cats unless the malfunction or 80k mile or more.

marauderer,
Nice job!
Since you did the system from the turbo back, did you get
a chance to look at (?measure?) the I.D. of the turbo exhaust
outlet? Is it a true 3" I.D. ?
It didn't seem particularly mentioned here anywhere.
Please let us know.
