The young lady DOES add to the look :P How about 1/2 doors for the back? Take out the far back windows and remove the tailgate window?

Call any shop that builds roll cages ... they will have a pipe benders with different sized "chucks". Actually a DOM 1.5" with .95-.120 wall thickness would probably be fine. Just get an experienced builder that knows the DOM schedule chart.

Google DOM and Schedule to find out more info.

Just found a site that will give some good info:

http://www.izook.com/spy/rock4x/rock4x.htm

SCCA racing requires 2" x .120 wall (DOM) for cages on for instance Mazda RX7's (protects for high speed crashes)

SCORE requires 1.75" x .120 wall (DOM) for vehicles like Chevy K5's ect.
........................2.00" x .120 wall (DOM) for 8000# vehicles

I think you doors could be made with 1.5-1.75 X .120 DOM

I think 1.5" will work fine. You certainly don't need anything bigger than 2". I like watching the progress of this project. Thanks for keeping us up-to-date.

Congrats on the impending Big Question!

or you can just shoot over to an exhaust shop. I don't think they would need to be mandrel bends. Or you can go shady tree mechanic style- torch, bench vice, and a long torque tube :)

If you are going to spend the time and money to design them...do not go to an exhaust shop unless they have a madrel bender. Why ruin (remove strength) from material with crimp bending?

Now if you want an exhaust shop to build you a cheap "mock" set of doors (one front and one rear) for experimental purposes...sure.

My self, I would design them to actually "bulge out". If they protrude a bit past the original door skins, they might act as good body protection from trees ect.

If I were you i'd stop challenging the engineers over at jeep :) You already wasted enough time on the doors, why waste more on something that cannot be reversed?

Someone once told me you couldn't do this in a KJ, too...
Image
Build em man! I miss the no door TJ thing. And I agree with the bulge them out a little idea...
It's not a TJ, the KJ has rounded doors. If you can round them out a little, you might be a little happier with the lines. Darby is right, spend a little more and have them mandrel bent... it'll look better, too. If you can't do it, a good machine shop can.

Once you get over the fact that it's just a car, cutting it up isn't that big a deal...Good luck and happy cutting!
