I ordered a new bearing and seal from Jeep today to replace the one in the last picture - I think it's been slowly leaking.
And I'd like to separate the inner axle shaft from the CV to continue the cleaning. Any suggestions how that's done?

Dang,every wash your KJ?

To seperate the passenger side inner axle from the CV you will need to pull them apart, not easy since the inner axle shaft is held into place by the same "C" clip that is on the other side of the inner axle, looks like the clip in the pic below.Do not clamp inner axle in a vise, you can clamp the CV cup in a vise however.

Thanks, I'll try that. I do clean the jeep often, but not as often as some...And I don't make it a habit to pull the half-shafts looking for packed mud...

KJ04 also mentioned to me that if the axle is scored, I may need to replace it. Does the axle look abnormally worn in this pic (I have over 100K on the Odo now)?

If you can feel the scratches with your fingernail then yes you may have to replace the inner axle, you could try and place the seal a little farther in to contact another area of the axle, but if you can't do this it would be adviseable to replace the axle.If I remember correctly that inner axle is a dealer only item or can be found in a junk yard KJ.

$184 from the parts counter. I'm going to call around to some local salvage yards today.

I hope for yor sake that your mechanic is right about the carrier bearings, because in almost 5 yrs. of being on this site I can't remember anyone having one go bad..... Have you gotten a second opinon from any other mechanics? It would be a shame going through all that work and not solving the problem.
I know people including myself, have replaced both sides of the carrier bearings and new seals when installing the DTT as a precautionary measure since you already have it all apart.

Good luck with getting to the bottom of it.

Perhaps I should clarify - the bearing and seal that I'm talking about aren't in the diff with the carrier. The ones I'm looking at are labelled 5 and 6 below (axle shaft bearing, and axle drive shaft seal) which fit at the end of the tube that has the red arrow pointed to it. Upon inspection of the inner axle shaft (#2), there are some slight groove where the axle rides in the bearing (shown with cross hatch marks). They aren't deep, but visible.
Image

Now for a little backstory: About 6 months ago, I was having my new tires installed and the tire guys pointed out that I had a little gear oil seeping out of the axle tube. It wasn't much and I kept an eye on fluid levels, never was low. BUT here's what I think happened... That gear oil mixed with dirt and grime and eventually packed mud in between the CV cup and the axle tube (against the seal that obviously had been previously compromised). I'm pretty sure that some of the grit must have worked it's way back through the seal and onto the bearing thus scoring the axle and ruining the bearing.

My plans. When the new bearing and seal come in, I'll slide them onto the inner axle and see how they fit and whether the axle can roll freely in the bearing and whether the seal once again does it's job. I still haven't gotten the inner axle out of the CV, by the way, but if I have to, I can pick up one from a salvaged 05 for around $100.

I think I have it. Finally had a chance to get the bearing and seal out of the axle tube today. Low and behold, one of the rollers inside the bearing was removed from the bearing itself.

Here's the kicker, I had the correct parts ordered and shipped from Michigan on Saturday. Today I get them and the bearing part number is incorrect, and I got a plastic bushing instead! The parts list above shows the part number ending in AA, but I was shipped one ending in AB...

Not sure, but I don't think this plastic bushing is to be used in place of the bearing, correct?

Some of you may be tired of this post, but I'm keeping up with it until my problem's solved. Please enjoy some more pictures.

Yes the plastic bushing replaces the bearing, they switched to the plastic bushing to save cost and I guess they had some problems with the bearings on some KJ's.There is not alot of stress going to be placed on that bushing anyways, plus it's made out of the same stuff that keeps your timing chains tight in the engine(yes there is plastic being pushed, under force, against your fast moving steel timing chains, and that plastic lastes for at least 150,000-200,000 miles).

Really? That would have been good to hear from them before the part showed up at my door. I've not had particularly good luck with this dealer, I assumed they screwed something up again.

Meh_kick,

I am about to replace the outer seal on my diff. I had a stupid question, do I need to drain the diff before I take out the half shaft? I was planning on draining it anyway to give is fresh oil but I thought maybe keep it in to see if the seal does the job?? thanks

I didn't, but I had only one side of the jeep lifted so the oil was flowing away from the passenger side. I did manage to make a mess on the floor as I pulled the halfshaft out though, as some oil came with it anyway.

Oh yeah, if you have a small three-jaw gear puller (or a Harbor Freight ($5) nearby) it makes the job a lot easier. My seal was corroded badly and wouldn't remove without it. But you must be careful not to damage the bearing (unless you're going to replace it anyway).

Thanks, I plan on getting the gear puller.

I ordered the seal and bearing from www.newjeepparts.com and it totaled 30.00$ with free shipping. Not too horrible.

Well I didn't get the seal and bearing from them after all? Is there an online store that I can order them from or do I need to hit the dealership?

I also received the plastic bushing instead of the bearing in the mail. is this the correct part?? I don't want to take apart the jeep until I know for sure.

The part number also ended in AB instead of AA??

Yeah. that's the same problem I had - AA vs AB. It IS the correct part. I'm pretty sure you'll need to pull/replace the seal to get the new plastic "bearing" back in.

Yes unfortunatley you'll need to pull the seal to get to the bearing.

On a side note I have an almost brand new inner axle shaft. I used it for about 800 miles before i got my new replacement c/v axle that came with the inner axle shaft. I paid like $150 or so from the dealer. PM me if interested. I will be posting it in f/s section soon. To lazy right now.

Thanks, it is the seal I need to replace but I ordered both parts. I might need it though who knows, this is my first crack at it.
