Mark, I am already on your list and since the CRD will be out of service waiting for your thermostat, I would like to know what the lead time is.

If I remove my thermostat now and mail it to you when can I expect it back?

Please, PLEASE don't take the Jeep out of service to get me a core. I have no idea how crazy it's going to get in the nex few months selling our car, the house, packing up, etc so I don't have any kind of a solid time frame.

I plan on finishing up this batch and theres a possability another forum member with a lathe and mill could be taking over for us. Right now I have 23 tstats to do and a few more in the mail to me so around 25+ to all get done. I plan on duplicating my setup for pressure testing and sending design specs, etc to the other forum member if this all works out. I'm gonna send him 1 spare core (extra that GDE sent me) to try and start on and see how it goes and if he feels comfortable taking over the project in the states. If I get my lathe and mill to work in the outback I'll consider making some for people there if they are interested.

The new brass ports are wonderful and there is no issue sliding the hose over the slightly larger port. You will, however, need to purchase a worm clamp (the original spring clamp will not fit over the lip on the larger brass port).

Just a few random thoughts:

- I drained the coolant and threw a towel over the bucket to keep debris out. This kept coolant spillage to a minimum. The 10mm drain key works wonders here, with a ratcheting wrench.
- I'd recommend removing not just the airbox, but the airbox-to-turbo hose. Gives you much more working room
- You should be able to get by with only undoing two hoses not connected to the tstat - only the CAC hose and the second hose to the unit in front of the tstat (the viscous heater, I believe) need to be moved out of the way
- Get an extendable magnet, it works wonders for getting those tstat bolts out without dropping them into the engine. Just unscrew until they are loose and stick the magnet back there.
- I used an exacto knife to scrape the old gasket off the engine block - took about 10 minutes. Definitely plug the hole with a paper towel first.
- I used a little Ultra Black Silicone gasket maker on the new gasket, just for paranoia's sake.
- For getting the bolts in and out, I found a 6" wobble extension for a 1/4" ratchet to work fine, with a long socket. If you have a 1/4" to 3/8" drive adapter, I'd use that... the original bolts are torqued down quite tight and the little ratchet doesn't have much leverage.
- Mark supplies you with some hose grease - use it. Both ends of the upper radiator hose and the hose that goes over the larger brass port need it.
- The new upper radiator hose needs to be trimmed back a hair. Measure first, but I ended up taking about 1/2" off.

That's all I can think of at the moment. Enjoy!

Thanks for the update. Super happy the brass worked out good. :) I'll get nelson 15's tstat setup w/ brass now that I know its good to go. On the rad hose, I actually cut off a bunch prior to shipping, but leave it just a tad long to cut to fit. Only reason I cut some myself is its 3" too long for our application and is just dead shipping weight. :)

Glad everything worked out for ya. I highly recommend doing the fan clutch test to ensure it is good to go since you have a new thermostat again. I listed the test procedures before somewhere on teh forum. It goes something like this:

Block radiator w/ cardbaord, rev engine to 2400RPMs until you hear the main fan start to make ALOT of noise as it engages. I forget teh exact temp it engages at, but just make sue the engine doesn't overheat while testing. If it goes 2 ticks past the middle then it should have engaged by then. Make sure you look the exact procedures up, they are on here somewhere lol.

I was wondering why the feed seemed uneven, it was allowing some movement that shouldn't be there.

Well, now that I have that figured out, we should be up and running again soon. :pepper:

Hey, I am going to go ahead and close the list for everyone now, even if you have a core to send. Reason being is I have alot of cores to do and need to start ordering parts/metal - enough to just complete what I have so I can get to a good stopping point w/o $ extended on parts I won't use.

If you haven't sent one out already please wait. I expect the project to be taken over by another member and will be sending him starting info soon.

Want to make sure I can get done what I have here already. :)

**UPDATE**

Did more machining again tonite. Created 4 sets of brass ports, finished facing and drilling a unit, many more to go.

Just ordered another round of parts. Spent over $650 for outlets and hoses - this is a BIG batch! Still need to calculate how much more metal I need. I think I have enough of the small aluminum for all of this batch, but will probably need to order more of the large aluminum for the intermediate plates. Also gonna need more brass elbows and straight ports.

I was on the list but decieded not to wait because I couldn't take not getting any heat this winter since it was much colder here than last winter was, so I got the best deal I could find on an OEM thermostat and installed it. I do plan to keep my CRD until the wheels fall off so I will need another one in a few years I'm sure and I'd like it to be Mark's design, but since he is moving and I do wish him the best considering all he has done perfecting this re-engineiered replacement.

I Sent him a PM last night and told him this and he said that some other member may be picking up the project and I should save my core for them. So I am making it known here that I have a core on a shelf in my basement that I can send out to who ever is going to start making them when ready after Mark is in Australia.

So Kia dealership called me and left a voicemail to let me know they have 2 thermostat housings available to ship and the rest are being ordered from Kia. I called them back and let them know they could go ahead and ship those 2. then then said they just sold one and only have one! HA! figures. lol Anyway, they will ship that one out and I will wait on the 24. No issues with the hoses as of yet.

**EDIT** Hoses all shipped out today so we should be good there.

Who would have thought a diesel jeep would have put such a parts demand on Kia LOL

Mark, I just read through all 30 pages of this thread. Awesome work, very selfless of you. I've only just bought my CRD so I'm a bit behind the curve on all the mods but catching up fast!! (and painfully close on this one)

I hope you can find someone with the proper tools set up to do this, or at the very least post a few drawings so I can start hacking away... I know for a fact my thermostat's bad :twisted:

I'm headed to ENJJPT @ Sheppard AFB sometime this fall - I can only hope there are more guys like you in the AF. What's your AFSC?

Just another update. I've been hacking away at the cores I have. Currently I have 13 of the 25 that have the tops milled flat. Plan on working on it more tomorrow after work. Getting them done a little at a time.

On the over seas power thing...I recently thought of a way around the power issue...I can just buy a generator if it comes down to it. ha ha One way or another I'll get my lathe/mill going over there :pepper:

Not sure the exact requirements of the lathe/mill, but I believe the house circuit I run it on is 15A at 110V so its about 1650 watts. So to be on the safe side I'll get a transformer that's 3x the wattage since the start up amperage can tripple on those motors and hopefully I'll be good. I am looking at this one:

Either the LR-5000 or the LR-8000. Not sure if the 5000 watts will be enough, but it is less than half the cost so would be worth a try to buy one before I move since shippng will be free on my personal housold goods.
