Sam, is there any way we can buy a woodruff and put it into the keyway on the shaft? Is there a matching keyway on the gears themselves? I would be ALL about doing that, the "adjustability" factor in the timing isn't that critical to me, honestly. This engine is designed to change the timing by changing the FUEL cycle time, nothing more. The valves MUST be centered in their cycle, being more than 1 belt tooth off in either direction... And you start shopping for valve rockers.

Alternatively how hard (read cost for those of us that are not capable) to machine a keyway into each cam gear to match what's on the shaft?

No idea, to tell you the truth I'm not sure its even really possible. the cam gears aren't grooved for a woodriff key, more like a aligment notch. I'll try to take some good pictures this afternoon when I tear things apart again.

There is a good reason that there is no key. If anyone here had read the service manual you may have realized that the taper allows an infinite adjustment for the cam sprokets. Why do you need that? It is to allow the timing pins in the cams to be effective. According to the service manual durring any timing procedure you are supposed to loosen the cam sproket bolts not just when you need to get to the water pump.

This is done to allow more accurate timing. You start the belt on the crank sproket and hold it in place with the VM 1074 tool (or a wedge) then route it around the fuel pump, the idler, and finally around the cam sprokets which are loose from the cams and held by the holding tool (or equivilent). then around the other idler and tensioner. You then tension the belt. Now you tighten the cam sprokets to spec.

this ensures the cam sprokets have th proper mesh with the timing belt before they engage the cam. if you streached the belt over the locked cams with the sprokets tight you may end up with a situation where the stretch in the belt pulls one cam a fraction of a tooth off when you release the cam timing pins. locking the sprockets after the belt is in place is the only way to ensure perfect timing. If you had a woodruf key the cam timing pins would be difficult from an engineering standpoint to allign reliably from engine to engine. Metal is flexible and will distort over time. Rubber stretches. the infinite akjustment of the cam sprokets compensates for those factors.

Doing it the proper way ensures that the timing is exactly where the timing pins put it.

You dont have to use the factory tool at its rediculous price. there are many alternative cam locking tools if you search the net.

From the service manual:

INSTALLATION
NOTE: There are marks on the high pressure pump gear and both camshaft gears. These ARE NOT align-ment marks and should be disreguarded.
1. With both camshaft alignment pins still installed and the engine locked at 90° after TDC, verify that the camshaft
gears are loose.
NOTE: DO NOT remove the timing belt from the
package until it’s ready to be installed. DO NOT
expose timing belt to oil, grease or water contam-ination. DO NOT crimp belt at a sharp angle. DO
NOT clean belt, pulleys or tensioner with solvent.
Check that pulleys and bearings are not seized or
damage before installing belt.
2. Install timing belt on crankshaft hub and fix it with
special tool VM 1074.
3. Route the belt around high pressure injection
pump, idler pulley, intake camshaft gear, exhaust
camshaft gear, idler pulley, and water pump gear.
4. Adjust the timing belt tensioner (turn it clockwise)
using special tool VM.9660, lining up the center
notch with the aluminum cover dowel pin. Tighten
the retaining bolt to 28N·m. (Refer to 9 - ENGINE/
VALVE TIMING/TMNG BELT/CHAIN
TENSIONER&PULLEY - ADJUSTMENTS).
5. Install special tool VM.1085 between camshaft
gears and tighten thumb screws to engauge and
retain the camshaft gears.
6. Tighten the camshaft gear bolts to 108 N·m (80
ft.lbs.) while holding the gears with special tool VM
1085.[/color]
7. Remove camshaft gear locking tool.
8. Remove intake and exhaust alignment pins.
9. Remove engine locking pin from engine block.
10. Install timing belt outer cover (Refer to 9 -ENGINE/VALVE TIMING/TIMING BELT / CHAIN
COVER(S) - INSTALLATION).
WARNING: IF CAMSHAFT COVER WAS REMOVED
WAIT 30 MINUTES BEFORE ROTATING CRANK-SHAFT.
11. Rotate the engine clockwise 2 revolutions (looking
at engine from the belt side).
12. Carefully line up the crankshaft hub painted mark with the oil pump cover mark.
13. Check that the intake and exhaust camshaft alignment pins can be installed.
WARNING: IF THE CAMSHAFT ALIGNMENT PINS CAN NOT BE INSTALLED AT THIS TIME, REPEAT THE
PROCEDURE FROM THE BEGINNING.
14. Install the camshaft access plugs.
15. Install vibration damper (Refer to 9 - ENGINE/ENGINE BLOCK/VIBRATION DAMPER - INSTALLATION).
16. Install the alternator.
17. Install cooling fan support (Refer to 7 - COOLING/ENGINE/RADIATOR FAN - INSTALLATION).
18. Install accessory drive belt (Refer to 7 - COOLING/ACCESSORY DRIVE/DRIVE BELTS - INSTALLATION).
19. Install cooling fan and fan drive viscous clutch assembly (Refer to 7 - COOLING/ENGINE/FAN DRIVE VIS-COUS CLUTCH - INSTALLATION).
20. Install engine cover (Refer to 9 - ENGINE COVER - INSTALLATION).
21. Connect negative battery cable.
