Have you tried to seal the crack with aircraft fuel tank sealant? Worked for me, but it was a small crack.

Some fiberglass webbing in the sealant can offer additional strength to the patch. You can get that at any auto parts store, it is sold as body repair cloth. Press it into the sealant and cover it generously with more, so the fabric is fully embedded in the sealant. The result will be as strong as iron.

Mechanic told me it was beyond repair. I ordered a used used one that was pressure tested with a one year warranty for $185 delivered . Thanks all

LOL....I used to own and be a member of a Suzuki forum, where I'm pretty sure the motto went something like this:

"Suzuki...it's a Jeep thing...only cheaper." Although the parts sometimes took a while to get, and were a little more expensive, you rarely had to worry about it. I put 210,000 miles on mine with very few problems, and still got over three grand when I sold it.

(I'm not saying "I told you so" but....)

Why not sand that down and try the fiberglass patch idea? I have that on a waste tank on my RV holding back against a GIANT crack / hole and 35 gallons of grey water behind it - Close to 300 lbs when full against a much larger than 1 inch crack, and not leaking a drop.

No it didn't geordi, I got an intercooler and radiator from bshooter for a fair price, better to replace then have my buddy Richard around with his welder and fiberglass mat for $100/hour. Maybe I'll patch the old one up, test it and pass it on to someone else in need or keep it as a spare.

Here I was, thinking of ways to remove those plastic end tubs and replace them with modded aluminum tubs. Good luck with it Weeks, I'm guessing you are thinking the same thing? You have the prototyping experience, go for it!
