Has anyone here successfully put the blend door arm/gear/linkage back together inside of the jeep? Mine was jammed so I was able to get it apart, but due to how the gears fit together, its hard to get put back together right. Its like putting together a ship in a bottle, but everything is slippery with grease.

I feel for ya'. My wife's 2012 was having heat problems and I pulled the actuators to check them. They both were working, so I decided to pull the cover over the mode and blend door gears and cams.
The blend door setup stayed in place as I pulled the cover off, but the mode door gears fell in the floor.
Looks like something that belongs in a Lego set to me. I spent around 45 min. to an hour before I was able to fit it back together. Now there is airflow on defrost and at dash level, but nothing at the floor. It goes straight to defrost when you adjust the mode to floor level. Did it always blow on floor AND defrost when it was set at floor level before ? I'm not sure. My wife says it blew out at floor level before I had it apart, but doesn't recall if it blew out at the defrost vents at the same time. Only blows at defrost now when set to floor.
Had it to a dealership to have some other problems looked at, and asked them to check the gears/cams to see if they were aligned wrong. When we picked it up, I noticed they did not charge me for looking at the gear system. The invoice said that they need more time. I asked about it and they said the dash has to come out to fix it. I don't think they even looked at it. They also told me that they had 2 others in the shop that they were pulling the dash for heating/cooling problems.
I wish I had taken pictures when I had it apart and put it back together. I have also tried to find pictures of the set up on the internet with no luck.
I can only advise you to study it, try it different ways until it finally fits together. Sadly, that is all the help I can offer. Maybe someone will have some pictures they can post ?
