I even measures both the holes in the cross member and they are perfect. Now as I am typing this I realized I did not measure the ones in the KJ. hmmm.

measure and see what the difference is side to side between the KJ and the mount, and i would just like I said center it, trying to think though seems like something is missing, can't think what it is

the mounting brackets that go back into the frame on each side, you got the holes drilled ok and they mounted OK right? and ????? :? :? :?

ok I checked the holes again thinking perhaps I am missing something but both sides have the same measurements both on the KJ and on the channels.

Just to make sure we are on the same page I am having an issue with #13-15 in the instructions.

I think I might have found the problem...on the cross member itself there is a weld that sticks up about 1/8". If you look at the pic next to #13 the weld is behind the guys left hand in between the KJ and xmember, on the top of the bottom brace.

Was just checking the KJ and found a rather large barb that protrudes out the bottom and hits the xmember. So, in the morning i am going to hammer that back in and test one more time. One of these darn things has got to be the culprit!

If you have a die grinder you may be able to get in there and knock the weld down a little. I have company in town this weekend or I would be over there helping (well at least drooling on the bumper while you did all the work  ). A long, large flat screwdriver and a hammer might work just as well too.

Better bring a friend! That bad boy is heavy! I would hate to come out in the morning to find you crushed beneath my partially stolen bumper :D .

Can't wait to see it on there!

I had a similar problem getting mine on, because of some pre-existing front end damage. I took a long phillips screwdriver, stuck it up through the hole and through the nut in the bracket inside the frame. Had to go at it at an angle from the front. Once the screwdriver was in and through the bracket inside, I pulled it toward the back of the Jeep until it was vertical. Then held it in place and threaded in the back bolt. If you can get the screwdriver in there for leverage like that, it should work. Hope so.

That "barb" maybe whats holding it enough to mess you up, keep us informed.
My only problem was only having two hands a couple of times

ok at this time I am ready to pick that bumper up and throw it through someones window!! HOLY expletive expletive expletive stupid expletive expletive!!!

So I drilled out the holes that would not line up. I tried the barb and the weld and that did not help. I said screw it and drilled the sensored word. It fits, I drill the 4 hole in the front now and looking good. Me in my wisdom think, I am gonna take a break from drilling and will get the lights in the bumper...starting with the turn signals. OMG WTF HOLY HELL! I am really starting to think a handicap person put this thing together. The passenger signal no problem slides right in and bolts up easily. The drivers side, the einstein who welded the small angle metal on that holes the screw...well he welded it too close to the freaking hole! The signal does not fit! So me starting to loose it, lol, take a hammer and pliers to it. I get it bent to where I can get the light in however now realize that the hole in the bumper is cut in the wrong spot also. When I do get this thing on it is going to look like a jacked up hooker, with a lazy eye, lol. So now I am taking a break before I do something rash. I popped 2 asprin and am chilling here on the PC.

Anyone else have any issues like this? I am very tempted to email Seth but have a feeling it would just be a major curse out and it is not his fault. I feel bad for my wife too cause she feels bad cause it was her gift to me and I am now stressed, lol. *shakes head*

I'd go for something stronger than aspirin--
Sounds like you deserve another bumper --one that fits right

You could throw it into my garage  .

Seriously though. That just sucks. I have been in that situation with a number of auto repair jobs and it is so frustrating sometimes that you feel like your head is going to explode. You are right to chill for a while. Just walk away from it for a while and come back with a fresh perspective.

Time for me to go get ready for work. I wish I could help :( . At least I could share your frustration.

If the hole is cut in the wrong place, I'd stop right now and give ARB a call. No sense putting it on if it's effed up. Speaking from experience, I have to think ARB will make things right, EVENTUALLY, but you'll need the patience of Job. And a lot more aspirin. I have a long ARB story of my own involving the mounting system that they somehow forgot to include in my package. But I won't add to your misery with the ugly details. It ended well and that's all that matters.

As soon as I get this done I am supposed to take my wife to David's bridal to pick up her bridesmaid dress for her sisters wedding, they finally got it in. Then stopping by Luv-It Custard...that is if my head doesnt explode first :)

I am just surprised that I have had this many issues with it. Everything I have read about ARB is that they are great and super easy to install. My lift was a cake walk comparitively even with the vise grips flying past my eye. My father in law still cracks jokes about that.

What did you do drive around town without a bumper for awhile?

I was reluctant at first to put the old bumper back on, cuz I thought it would look like hell. I borrowed my wife's car for a while (we work difft shifts, so that worked out), but got tired of that really fast. I finally put the old bumper back on and felt like an idiot for not doing it sooner, because it really didn't look that bad. With the fender flares cut, it's obviously not gonna look great, but if you didn't bust it taking off, that's your best bet.

I guess this is a stupid question, but you're sure the cutout is in the wrong place? It's hard to believe the quality control could be that bad. Any chance of a pic so we can see what you're looking at?

Yes does sound strange for sure, never really heard of any QC problems with them but there is a first time. I feel for you for sure! Mine was used and did not have one problem, of course it had already been on before so...I would just wait at this point and contact ARB right away, I think I have a couple of other numbers if you can not get through on Monday morning. I will send them to you via a PM later, take pictures and measurements because I know they will want to know exactly whats off on it

Guess you can say you are one in a million   might as well laugh about it I guess

Your just not having any luck are you?

I've installed 2 ARB's,one on my '02 KJ and the other on a '06 KJ,and not one problem besides those stupid squire nuts for the winch mounting bolts(not part of the bumber at all).

Got to love those "2 hour install" jobs. I just installed mine and it took a whole weekend. My mounting system didn't line up either. We had to pound the crap out of the cross member and cut some metal pieces sticking out by the crush can holes. Even then, we had to use a pry bar to get everything to line up. Sorry to hear about all the trouble, but hang in there because you'll have a bad@$$ looking KJ...eventually.
