I just got a Thrush Turbo muffler from Advance Auto Parts for $28 and I LOVE it. Noticeable difference in torque, and the sound is near factory.

I'm happy with my Magnaflow (PN12226). I probably won't spend the money or time to install an electronically controlled valve to get me straight pipe action when I have a desire to be a tool. Got other upgrades on the horizon

I removed the pressure gauge between the turbo and cat when the gauge stayed at ZERO after opening up the flang and the Magnaflow. I used the Stainless Steel Magnaflow since I live in the Salt Belt that eats up steel exhaust and puts a layer of rust on 304 Stainless.

How difficult is it to gut the CAT? I live in CALI and cannot remove it completely.

Can the flange between the CAT and the MUFF be opened up or does it need to be replaced?

We have DEQ up north, but it's just some teen agers and you roll up, they plug into your ODB2 and if everything checks out, you're good. I'm willing to bet most of them have no idea what a cat even looks like under there  What is the DEQ like in California?

here in Cali, you take it to the same place everyone takes their gasser. It is only a visual inspection, but it is done by an experienced smog tech (although they are clueless about diesels most of the time). The jetta in my sig passed with gauges, a tune and the egr blocked off and egr cooler removed. I just worry as times goes on, the gasser smog techs will get smarter in the diesel department and start knowing what to look for. I want to keep it looking stock.

I had an 06 CRD Sport and did the following in this order:

1. Stock
2. 2.5" Straight pipe, no cat, no muffler
3. No cat, but added a magnaflow performance muffler
4. Put the cat back in with the magnaflow muffler

Performance
Turbo spooled faster, quicker acceleration, cool blow off sound when abruptly taking your foot off the go pedal. Faster EGT cool downs. Drone was bad on the highway and eventually lead to me installing the magnaflow. Good tone but it didn't spool as fast and I lost the blowoff sound. Then I put the cat back in when I sold it.

I would recommend straight pipe if you don't do a lot of long highway trips because it was rippin otherwise. Definitely a noticeable difference in spool and acceleration.

I've been wanting to move to a 3" pipe from the turbo back, but am unsure if i should replace the turboexhaust hosing stuff infront, or make it go from that size up to the 3inch quickly instead.. My cat's still on but the muffler is off.

Exhaust backpressure is calibrated into the KJ CRD. When the backpressure after the turbo is lowered with a straight pipe or less restrictive muffler it will cause changes in how the turbo governs boost pressure.

The turbo governing system has an open loop control with a closed loop PID governor working on top of the open loop. Let's say you are cruising at 70mph: The open loop will have the vanes set at a 55% duty cycle, which sets the vanes at about half open. The open loop typically never provides the exact boost pressure the system is requesting so the PIDs go into action and adjust the vanes more closed or more open until the set point boost is reached. With less backpressure the I-part (integral) will load up more than normal and have the vanes more open due to the greater pressure differential before and after turbo. In cruising this is not an issue, but if an accel is necessary it will take more time for the vanes to close and build more boost due to the loaded governors. This may give the feeling of less torque for a bit, but it should recover.

Ideally, if the backpressure is loaded the turbo open loop should be remapped to compensate. In general terms, more open vanes reduce backpressure making the exhaust flow out easier and a slight increase in fuel economy. In reality, tuning the combustion process to be more efficient is a much more effective way of gaining fuel efficiency.

I have removed the muffler on my CRD for about 4 years now. Could this change in back pressure contribute to my turbo chargers lasting around 65k miles?
