Just a suggestion to help it look cleaner could you use short sections of the current cross rail tubes welded inside each end of larger diameter tube rails, same as those that are welded to the side rails? That way it would look the same as your first design. I don't know if this another rust concern? Being in need of a hardcore rack to carry a spare tire, fuel, etc, I'm watching this with interest especially as it can be shipped affordably.

Hey guys!
After talking to Atthehelm I will be receiving one of the prototype roof racks to test out and abuse. I plan on getting it powder coated and mounting my spare on the roof as well as lights all the way around. I am super stoked to finally be getting an awesome and easy to assemble roof rack. I will be sure to give everyone the run down when I get my hands on it.

232lbs of steel up there no problems.
I only had to carry this about a mile and wouldn't do it any longer just because of the length (21')

Are you talking about a joint like this?

I thought about running it that way actually. I agree it would look nicer running all 1.3" tube, but I decided against it because it would add about 20lbs of unnecessary weight. The smaller 1"x .095" tubes are plenty strong for a rack and what the kk's roof can handle. That is what I am using on my first design rack that is on my Jeep, they are just welded though.

Exactly! Good point about the extra weight, It occurred to me afterwards that the prototype always had narrower tube. There's always something to spoil a good plan and I suppose still doing this but in reverse would bring about other complications. By that I mean take your prototype and cut the cross rails near the side rails and weld smaller tube inside. Just chat, don't let my thoughts slow you.

I have recalculated the cost for the bare steel SIDE BARS ONLY. I can sell the first few sets for $135 FREE SHIPPING. Considering shipping costs about $36 I'd say its a pretty good deal.
Just pm me if interested.
