So I'm cheap but also want a certain look for my roof rack and don't want to pay a bunch for it. I know it sounds bad but I'm experienced with welding and metal work. My only area of concern is in regards to the type of conduit to use for building this. I'm taking off the factory rails that are currently on there. I'm doing this so I don't have to make custom square brackets and so that it is a little more sturdy. I was at Home Depot tonight looking at the conduit that they have. It seems pretty thin and bends fairly easy, but it's also 10' long. Once I cut it and bend it, do you think this may be sturdy enough to hold a basket and anything that I would put in it? I'm thinking about doing 3 cross bars using the tee clamps. My idea looks a little like the Adventure Rack but it has the rack built in so I can't take it down. I'm looking for some input on this issue. Should I just buck up and spend the extra cash on the rails or should I just make them? I already have the mounting brackets made but just curious on the whole conduit issues. Thanks!

Hard to say. What is the material, diameter, and thickness? Rough estimate / measurement should be ok.

I couldn't find the thickness anywhere. It says that it is electrical conduit. Here's a link of what I was looking at:

I appreciate your advice!

Ok I'm going to assume you're going to weld tubes straight from one side rail to the other, yes?

1" EMT has the following specs: EMT Conduit, Trade Size 1 Inch, Nominal OD 1.163 Inches, Wall Thickness 0.057 Inch,

Yes very flimsy, even at 3-1/2 to 4 feet long. I wouldn't (and didn't) put it on my roof. Do yourself a favor and call ALRO and get some round tube. There are locations for them all over the country. You can call ahead, check stock, order it in if need be, pick it up in a day or two. Or even walk in off the street for sheets and expanded metal and such.

Alro Metals
Service Center
10223 Woodberry Rd.
Tampa, FL 33619-8009
Phone: (813) 661-1646
Fax: (813) 661-8353

I'd ask them for 1.5" diameter round mechanical tubing, 12 ga should be plenty (0.109" tk). This kind of tube diameter is the actual diameter, unlike with pipes or conduits. If you weld that stuff between your crossbars, you can carry just about any accessory you want.

Also, it will probably be in the vicinity of $50 for a 20 ft piece. Usually they'll cut it for you too if you know what you want and it is just a couple cuts (so you can transport it). Just make sure you leave room for error on their cuts.

That is exactly what I used to make my rack for my ride. I got my 1" conduit from Lowes.
Here is what I did.
Now mind you my ride is a Nitro, so your mounting points will be different.
A lot depends on the design as far as the flex is concerned. I weigh 165 Lbs and can put all my weight on the center of one of the bottom cross bars with very little flex. I also went with a basket design to add strength and stability. Keep in mind that you aren't likely to ever have that much weight in one isolated spot on the rack unless you are standing on it.
I am very happy with my rack. It has handled everything I have put up there with ease.

A company that makes a rack for the Nitro uses 16 Gage tube 0.0598, so the 0.057 of the conduit is fairly close to what they use.

Something else to consider is the conduit is galvanized. The fumes from welding galvi is toxic. An old welder friend of mine said to drink lots of milk to clean out the poison from your system when welding galvi. I'm not sure if that is true, but I did it anyway... I also welded it outside and up wind.
Galvi is also very hard to get paint to stick to it. I'm still working on that one. I have even tried a self etching primer, it and the paint are still coming off.

Seriously, if you have an ALRO and they'll sell to you, just go there, its way easier than rooting around Lowe's and ending up with galvanized. You walk in the door, they go get your stuff, and you don't pay retail. Did I mention that you can get what you want, not just what is available for another purpose?

X2 on avoiding galvanized. I don't think I'd rely on a glass of milk to protect you. These are fumes, you're not eating it...

Nice to get even sizes at a distributer too, unless you're using conduit fittings.

Should I fill the tubing with expanding foam? I'm hearing that there are issues with sounds coming from the hollow tubes.

The only reason it might whistle is if the open end of the tubing is exposed to wind - think of what happens when you blow over the neck of a bottle. Now what happens when you blow over that same neck while the cap's on.

That makes sense. Will it help strengthen the piping even more if I fill it though? Or is there no point to it?

It won't add strength to your tube.

There used to be a number of Fabrication posts on rook racks ~1/2 the photos are gone now.

Of course Boiler's - great design

Thanks for all the advice guys! I really like how Scar0's looks on his KA so props to you on that one! I may attempt to make something along those lines for my KK. I'll just be taking my time with it that's for sure. I'm going to get all the dimensions done for it over the course of the next week or so then contact that company that you mentioned Boiler to get a quote on all the parts. Do you know if they make L brackets and all that? I was looking on their website but didn't really get much out of it except the types of metals they have. Should I stick with steel or go to aluminum?

Unless you're good at welding aluminum I'd do steel. We have a lot of experience using aluminum, so we don't need to find other people to work with.

ALRO is basically a raw material distributer but they do offer some plasma cutting, etc. You'd have to ask what all they do. I just buy raw from them.

Hey JEden8 - I just noticed on your link - galvanized EMT

Warning - welding galvanized generates poisonous fumes

Boiler - Thanks for all the info and the source! I'll probably just stick with steel as I haven't worked with aluminum before. I'll let ya know how it all goes and post some pics once I finally get it done.

ATXKJ - Thanks for the heads up. Probably won't be going that route.

Scar0 - Do you have any full detail how to's with your dimensions used for your rack? I know you have a KA but it should be pretty close in the dimension side of it. Also, where are your connecting points for the basket? Did you use two pieces with two different bends or did you use one big piece and bend it and weld in one spot? I love the design of yours and will be borrowing the idea from ya! Thanks again for the help!

I have to agree about the Galvi fumes and Milk. But hey it couldn't hurt, right? Milk is good for you. Also note again; I did the welding outside and stood upwind. Less exposure that way. It is still not good for you however, as can be said about inhaling any fumes from welding, even more so from Galvi.

JEden8, If you can get nongalvi for a comparable price that is by far the better way to go. I also have to agree with not using aluminum, unless you have a lot of experience with it. It can be very touchy to weld.

I used two 10' long pieces to make each "loop" around the rack. After I bent them to shape, I cut off the extra and then welded a coupler in the center front and center back to complete each "loop". The rack because it is two tiered, is the basket. I chose not to weld expanded steel on the bottom cross bars, because anything I plan to put up there would not slip between them, and I was able to reduce the total weight that way.

Image

Also if you look at this Pic you will see there is a bend in the "loops" forward of the center mounting points down toward the windshield, following the contour of the roof line. Then back up to make the opening for the lights and to also make the front, center, and back upper cross bars parallel.
If I didn't follow the roof line contour a little it would have stuck way up in the front.
Image

I do have the dimensions, but the KA and KK roofs are different widths. Also with the KK there are no mounting points for the front corners above the windshield. If you go much farther forward of the front KK mounts you will really have to consider extra reinforcement to carry the load and some way keep branches from getting stuck under the rack and ripping it off.

The hardest part for me was dealing with all the angles, there is nothing straight on the top of the Nitro. Front to back there is a bend & a bow, side to side the same, and the front is wider than the back.
I used 2x4 pieces to set a standard height from the roof too the bottom of the lower rack "loop". Then calculated the bend angles. I also used the rail bolts to locate the front to back and side to side measurements.
Something else to consider is when welding the small spacer pipes to connect the two "loops" is, the pipe will expand and contract with the heat of the welding process and could change the angles or even cause a drooping/swayback effect. Now, mind you, I don't have argon hooked up to my welder so the tubing heated up much more than it would have if I had it. In order to get the drooping/swayback out of the "loops" I had to apply heat to the opposite side of the tubing below each spacer weld. This can be very tricky. A "welding frame" would have made this much easier, but hind site is always much clearer.

Here is some pics of my rack too, for you to look at. I fabbed this with Electrical conduit (EMT) also. I used 3/4" for mine. It is sturdy enough for anything I put up there. I carry my 285/75-16 spare on it and have no problems with flexing.

Welding on EMT is a pain. You have to turn your welder down and weld where there is lots of fresh air. Like the other posters stated it is galvanized and dangerous to breathe. Other than the time it took, it only cost me about $20 to make.

KJWildman and Scar0, I like what you've done with custom roof racks to cover the full length of the roof.

Thanks for the photos KJWildman! Looks really good!

Scar0 & KJWildman:

How did you guys bend your piping? Did you use a conduit bender or is there a better way to do this?

I just used a simple hand conduit bender
