Waxing every 4-6 months with good stuff, and washing once a week with good soap goes a long way! :D

Wouldn't have prevented this. This is rusted metal under the paint. Had to have been there before they painted it at the factory.

I chipped the paint off, it flaked off easily.
Scrapped, sanded the edges until I got to unrusted bare metal at the edges
Taped back about 1/2 inch from that. Scuffed the paint
Used POR15 degreaser and Metal Ready to prep the spot,
let it dry overnight, then wiped off the area with a damp cloth.
Put two coats of POR15 primer over the area - scuffing the finish in between
still need to topcoat.

The entire uniframe of the KJ is galvanized before being painted, they dip the whole thing. If rust was underneath before it would show itself in about 6 months to a year of being assembled.

Very possible it started 6 months after assembly, I just noticed the bubbles this spring, the rusting was pretty advanced and the paint was still intact over the entire rusted area.

If it started 6 months after being assembled you'd have a pretty big hole back there by now from where you live. What caused it for you is going offroad and the 3rd brake housing rubbed through the paint from panel flex, salt go into it and from not being waxed/washed often enough the rust spread.

Do you work for Chrysler? :D Sounds like the explaination I would hear from the dealership if trying to make a claim on this.

Doesn't fly. As I said, the paint was intact, no rub through or signs of wear anywhere except the bubbles. This area of the KJ is about as far away from the road salt as any area on the vehicle and I regularly wash and wax my KJ. It rarely goes 2 weeks without being washed and I hand wax twice a year. My KJ is garaged, I have an old truck I use for winter driving once the snow is cleared and the salt is down. Finally, there are plenty of scratches and dings in my paint, none of them have coroded any where near the extent that the metal under this completely intact paint had corroded.

I didn't notice any signs of galvanization as I was fixing this.

Better explanations -
Galvanization dip process flawed and this part of the unibody didn't get proper coverage.
Metal in this area had defects introduced during stamping that allowed corrosion after paint applied.
Paint process flawed, paint too thin in this area or didn't get as many coats or sealer.
Improperly stored body panel, allowed corrosion to take hold before assembly.

I once did,and GM, in a body shop.I doubt you take your 3rd brake light out to wax under it where the rust forms from rubbing. That area also is the one most exposed to road salt when driving due to how the KJ is designed. That area right around the 3rd brake light area is a vacuum area when driving and the salt spray your tires throw get's sucked in that area and why the back window get's dirty so fast.

And the third brake light is where in this picture?

So according to your theory, the salt and water and whatever nasty stuff cralled in because we are to lazy to wax it every week, made its way under the paint, past the inner part of the glass hinge and then decided to start and rot the bodypanel right in that corner? What are you smoking?
