Anyone successfully repaired one or know how to prevent it from throwing a code (P1140) when it's broken?

Yep, my GDE tune has special coding to prevent all futrue FCV errors from triggering a DTC/CEL.

There is a place that was discussed here in the past, that refurbishes them by replacing the plastic gears with metal ones.

That's what I thought. I went the GDE route assuming I was offsetting the $500 cost of the tune against a $360 FCV replacement only to find that it simply masks the CEL but the DTC is still there :( The thing is that the emissions test here involves connecting to the OBD port and scanning for codes. Masking the CEL just won't cut it.

I've read this before but was unable to find the original discussion. Even so it would need to be a diy replacement as I can't afford a month of downtime while my FCV is in the mail system.

I have, however, read many suggestions that the plastic gears were a feature of early 05's and by the 06 mode year they had upgraded to metal. Anyone know if there's any truth in this?

Dirtmover,

send me an email and we might be able to do a special tune on your CRD.

I went through MARTA (TN Emissions) with the GDE Eco tune on mine, which was previously throwing the FCV and the EGR codes, and passed with flying colors.

It doesn't Mask the CEL, it just doesn't report a problem with the EGR/FCV because they're "MOSTLY" disabled.

I passed emissions with mine, and they did the OBD/OBD II scanner.

Just as info, Keith will hook you up.
